This is a toughie...do you have any friend that play BF2 and you could try installing using their copy?
If the patch is having issues with a particular file, maybe that file is corrupt on your original copy.Comment

Update:
I manually uninstalled then reinstalled BF2. This time I took one of my RAM sticks out and then installed the patch. VOILA it works. No patching failed errors. However when I try to join games I still get the same error (see post 5 of this thread). How am I missing files when I install BF2 with no problems AND install patch with no problems?

Clean your disc or borrow another copy if you can...
