    if the fan is failing after five hours of running at it's maximum rated speed, then the bearings probably leaked or were improperly lubricated in the first place. a clicky-to-grindy sound is the normal result of bearing wear.

    you said you checked for crap stuck in the blades--you might want to give it one more go to verify that some tiny piece of transparent plastic or something isn't catching in there somewhere, but that's sort-of unlikely.

    advice would be to send it back if its under warranty. if you don't want to wait, you could slap a nice aftermarket hsf fan on there for ~$65 (hr03-gt + nice low speed 90mm arctic cooling fan), or a simpler, cheaper solution like a vf900-cu.

    i'd be angry enough at the poor workmanship to demand a refund/return, but i understand how frustrating waiting for a replacement might be. there are virtual wars to win, which can't be fought at 6fps.

      worst buy said they'd take it back. Also, after seeing what others said, i was at fault and from now on will run the fan at 60 on load and at idle.

        Granted, that fans should generally last a lot longer than 5 hours at full speed. Better you found out early in any case.

          for a fan to fail at full speed means the fan was failing from the get-go.

          fans should run at their highest rated speed at no problem for whatever the warranty period is.

              i've had a BFG OC 8800GT 512mb since the middle of dec...i haven't experienced any problems like that.

                Well i just heard a "Crunch crunch" So i shut down, took the card out, only to find the darned OC sticker binding with the fan blades! You guys were right. So i took the sticker out, put the card back in, Prest-o! Works without that annoying sound anymore. :)

                            I run both of my 8800GTs fan speeds at 55%. It was 65% when I only had my EVGA but once I installed the second 8800GT it was too loud for them to both be above 60%. Very audible and I am amazed the OP could even handle 100%. That speed alone may very well have been the downfall of the fan. I'd RMA it back to BFG and get a replacement.

                              nothing in the world wrong with running a fan at 100% if you can stand the noise.
